Is there any free/cheap software that will crop irregular shapes (cat)
without too much manual effort? I thought it might be fun to do some "Smokey
does the Grand Canyon" shots, ala Godzilla.

You didn't identify your operating system, and that makes a
difference.  However, you might look at Gimp (GNU Image Manipulation
Program)- it's free, open source, and available for Unix/Linux,
Windows, and OS-X.  It may be a bit much though - it competes with
PhotoShop and other very high end image packages.

It will crop and insert shapes.  Don't know if it will pick out
irregular objects.  It's free.  Try Irfanview

Have you tried The GIMP (The GNU Image Manipulation Program) which can be
found here:

http://www.gimp.org/

It may be a bit much for what you're looking for but there is a version for
windows if that's what you want.
